Diamond sandpaper is very good at removing the sharp edges around the grab points. Unlike diamond files, it can flex to get into corners and gives a more rounded profile. This steel really is HFS - even with the diamond media it still takes a bit of elbow grease to remove the burr.

How long did you spend to smooth out one door with the diamond media? Was the change very noticeable?

How long did you spend to smooth out one door with the diamond media? Was the change very noticeable?

Took about 45 minutes to do the the main edge on all four doors. I plan to do all the exposed panels eventually but it is freaking hot out so I'm attacking them per priority. I will also probably go back over them all with #200 and #400 grit to get it to a more finished feel.

The change is very noticeable. The edges are quite sharp from from factory (Tesla's legal department must be cringing).

Even the one in the showroom was sharp. You would never see another OEM knowingly do this. Tesla is one of those companies where cash is practically an abstract concept. If they were to run out and investors are happy to give them a virtually unlimited amount of cash.

Useful information, but did you try taking it to Tesla for them to fix? I keep waiting to see a yes or no on whether they will recognize this as on out of spec situation, accept responsibility when it occers and fix it. I am guessing it will get media if not legal attention if they won't.

No. Something as simple as this I would just prefer to do it myself. Besides, the next available appointment is late August and I was tired of rushing to open the doors for people (everyone notices how sharp it is first time they open the door).

Possibly. I kinda wish I had bought some discs for my power sander. I didn't because I thought it would be too aggressive and I would end up putting grooves in the edge. Now that I know how tough the steel is I think that would have worked just fine with less effort.
