I heard aluminum is difficult to weld though... and the weld point will not have the same strength as the rest of the forged material?
Yes, you have to weld aluminum in a neutral-gas environment.

Irrelevant to a piece that's supposed to have a bolt-in replacement.

I predicted cast aluminum failures when the aluminum subframe was first announced, I was very disappointed that the frame was not going to be steel. These failures are not a surprise to me, I've seen too many cast aluminum failures. And I predict that there will be even more serious frame failures in the future from just typical off-road use that I routinely put my trucks through.

The failure mode of aluminum is that it breaks. The failure mode of steel is that is bends and reduces in strength.

The aluminum can be sawn off and replaced - as it's designed to.

Is the steel frame designed that way?

I love aluminum and I think the Gigacastings in Tesla's cars is genius. I much prefer welding aluminum over stainless because stainless is a bitch to work with. I choose aluminum over steel for many projects that I work on.

But aluminum (especially cast) is not ideal for an off-road truck frame. For the 99% of people that buy a CT and only drive on asphalt with occasional dirt roads this will never be an issue. But there are going to be failures for the 1% that don't use it like everyone else.

Agreed. Even wheels I wouldn't use cast aluminum, has to be forged.

Agree. No doubt steel frame took a dm beating. But the cuts are deceptive. Not worth arguing though as there seems to be a issue. Curious what the deal with the trailer was.
